Fuel cells operated with pressurized hydrogen stored on board require advanced infrastructure for commercialization. An alternative to on board storage is on board fuel processing via steam reforming of hydrocarbons, where hydrogen is extracted out of fuel and steam prior to its oxidation in the fuel cell. However such a reaction is endothermic and requires additional heat input, because the hydrocarbon must be oxidized by steam. The reaction enthalpy for steam reforming can be recovered from the exhaust gas of a heat engine. Due to heat recovery, the system efficiency is increased and CO2 emissions per kWh energy produced is decreased. The proposed hybrid system comprises a design consisting of a membrane reformer, a fuel cell and a reciprocating internal combustion engine (ICE). The fuel is reformed by steam in the membrane reformer to hydrogen, which is purified by selective permeation through the membrane. The portion of hydrogen not permeated through the membrane, flows with the membrane reformer?s bleed gas into the ICE, where it is utilized by internal combustion for further power output to increase thermal efficiency. Hydrogen purified by permeation into the membrane is oxidized at the fuel cell?s anode and produces electric power. Palladium based catalytic membrane reformers filter hydrogen to a purity of %100, because palladium has an infinite selectivity towards hydrogen permeation. Such hydrogen purity increases the lifetime and efficiency of proton exchange membrane fuel cells. Moreover such hydrogen purity enables an almost closed operation of the anode cycle between the fuel cell and the membrane, so the fuel utilization within the cycle nears 100%, increasing the cell efficiency further. Compared to other investigated liquid hydrocarbon fuels, methanol requires the lowest temperature level and the least energy amount to be fully reformed to H2 with respect to the amount of H2 produced. The retantate gas flowing into ICE includes besides CO2, generated by the oxidation of carbon in methanol, H2 not permeated through the membrane, some unreformed methanol and a minor amount of CO as combustible gases. The calorific value of these gases is exploited in an ICE to produce mechanical power. Exhaust gases of the internal combustion flow through a heat exchanger, located at the external shell of the membrane reformer to provide the required energy for methanol steam reforming. Such a setup enables a double sided heat and gas recovery to increase the thermal efficiency. If the power produced by the fuel cell and the internal combustion of the retantate gas in the engine do not provide the immediate power requested, additional liquid methanol can be directly mixed to the charge, that is combusted in the engine. A reference proposes a palladium based membrane reformer to produce pure hydrogen for a fuel cell. This reference suggests energy recovery for reforming and evaporation of the reactants by combustion of the reformer?s retentate gas in a catalytic burner located at the external shell of the reformer. But the reformer?s warm up at cold start increases the time to commence steam reforming at the appropriate temperature level, consequently such a setup would not provide the required power for an immediate start up. In contrast to such a setup, this thesis work suggests to combust the retentate gas in an ICE to provide direct mechanical energy for the propulsion besides fuel cell and to recover the energy for methanol reforming from the exhaust gases of the engine. Thanks to state of the art ICEs in automotive industry, the liquid fuel can be directly combusted in the engine and the cold start does not have to wait for the warm up of the reformer. Moreover such a hybrid system can better cope with immediate load changes compared to a reformer/fuel cell configuration without an ICE, because the transition to an increased heat and mass transfer in the reformer to increase its hydrogen output may be too slow to increase the power output of the fuel cell at the requested rate. In contrast to that decreasing the premixed fuel ratio, the ratio of the retentate gas? energy to the total charge energy, by increasing the liquid fuel injection, helps to cope with an immediate increase of power demand. Another reference paper proposes to reform ethanol with heat recovered from the exhaust gases of an ICE. The produced reformate including all hydrogen produced should be cleaned in a water gas shift reactor from CO, before the oxidation in a fuel cell. The retentate gas of the fuel cell is mixed with the charge of the engine to be combusted in the ICE. Additional liquid ethanol can be inducted to the charge, if the power produced does not catch up with the load. Such a design solves problems in connection with cold start-up and varying loads by mixing ethanol directly to the charge at a proper premixed fuel ratio. But the water gas shift reactor was not active enough in decreasing the CO amount in reformate to the requested level to operate a PEM fuel cell stack without poisoning its electrocatalysts. The model proposed in this thesis work differentiates from such a setup, because the reformer includes a membrane to permeate hydrogen into the fuel cell?s anode cycle. Thanks to the dense palladium membrane, the fuel cell?s anode cycle is flown with pure hydrogen. Moreover, retentate gas, the reformer?s retentate gas is combusted in the ICE instead of the fuel cell?s retentate gas, whereas unoxidized pure hydrogen leaving the fuel cell?s anode can be fully recycled to the anode entrance to increase the fuel utilization of the fuel cell to unity. The synthesis of the positive sides of both references in a new design provides the scientific contribution of this thesis work. Besides a novel model of a fuel cell ? heat engine hybrid system, the methodology used to calculate this model includes some original aspects. If the intention is to reform a fuel to hydrogen prior to its utilization in a fuel cell, comparison of energy densities can not be considered as the only criteria of choice. In contrast to the references, the energy density of the fuel is referred to the energy required to reform it to hydrogen, in order to maximize the hydrogen amount produced. This comparison is fulfilled with numeric examples. Moreover, the method of Lagrange undetermined multipliers applied to chemical equilibrium calculations in chemical processes is used to determine the equilibrium composition of combustion products, including radicals as well. The reactants and products of the combustion are defined in reactant and product vectors respectively, to allow a fast and flexible computation due to variation of several parameters. Another superiority of the fuel cell compared to an ICE is its higher partial load efficiency compared to its maximum load efficiency. PEM fuel cells? efficiency at its maximum power output is about 40% and increases up to 50% at partial load. Higher effiencies are only possible at marginally low loads. A spark ignited ICE?s best thermal efficiency is about 35% at near maximum load, which decreases with decrease of the load. Consequently, the hybrid system proposed utilizes the efficiency of the fuel cell and the flexibility of the ICE technologies. Since fuel cell efficiency decreases with load and ICE efficiency increases with load, the system efficiency is less load dependent compared to its elements. The internal combustion of methanol based synthesis gas in the engine decreases the adiabatic flame temperature in the engine compared to the combustion of methanol and gasoline. Consequently, incomplete combustion products like CO and NOx in exhaust gases can be decreased. Moreover, hydrogen in the syngas generated by reforming of methanol enables the combustion of leaner air fuel mixtures, which provides a further decrease in adiabatic flame temperature and an increase of the engine?s partial load efficiency as well. Besides steady increase of crude oil prices, recent advances in methanol production technologies cheapened the methanol kilowatt-hour (kWh) price compared to the gasoline?s. Thanks to higher efficiency and lower operational costs, additional investment costs to operate an engine with methanol based syngas fuel can be amortised more rapidly.
